If you have found rust particles in your fuel filter or flakes in the carburettor bowl, the tank is the source, and a tank liner treatment is the intervention that stops the corrosion before it costs you a carburettor rebuild or a fuel pump. A liner is a two-part resin coating you apply to the inside of the tank; cured, it forms a hard, fuel-resistant film that seals surface rust and puts a barrier between E20 petrol and bare steel.
Done correctly, on a structurally sound tank, a liner can outlast the vehicle. Done carelessly, on a badly prepared surface, it delaminates and creates flakes worse than the rust you started with. Will a Liner Fix My Tank, or Do I Need a New One
A liner works when the tank metal is structurally sound and the corrosion is surface rust and light-to-moderate pitting. A liner will not save a tank with through-rust pinholes, a tank so heavily pitted that the coating cannot bond to a smooth surface, or a tank with a previous failed repair.
Check before you spend on materials: shine a torch inside and look for daylight through any pinhole, and press suspect areas from outside. If the tank is sound and the rust is confined to the surface and the sump, a liner is a cost-effective fix at roughly Rs 800 to 2,500 in materials versus Rs 1,500 to 8,000 for a replacement tank. What You Will Need
The job needs three chemical stages, cleaning, rust removal, and lining, plus basic safety and sealing supplies. A dedicated motorcycle tank sealing kit bundles most of the chemicals; buying separately can be cheaper if you already have some items.
Recommended supplies:

- Nitrile chemical-resistant gloves, for example nitrile disposable gloves
- A funnel, painter’s tape, and lint-free rags
Safety first: these solvents and resins are flammable and give off fumes. Work outdoors or in a well-ventilated space, keep away from any ignition source, and wear gloves and eye protection throughout.
Step 1, Drain and Degrease the Tank
Remove the tank from the vehicle. Drain all petrol into an approved container. Remove the petcock, fuel sender, and any fittings; tape over or plug the openings you are not draining through. Pour in a litre of degreaser or tank cleaner, refit one plug, and slosh it around every internal surface for several minutes, then drain. Repeat until what comes out is clean. This removes varnish, old fuel residue, and oils that would stop the rust remover and the liner from bonding.
Step 2, Remove the Rust
Pour the rust remover from your kit (or the phosphoric-acid converter) into the sealed tank and rotate it every few minutes so the chemical reaches every internal surface, including the top. Adding a handful of clean nuts or a length of chain and shaking helps knock loose scale off the walls. Follow the product’s dwell time, typically 30 minutes to a few hours depending on rust severity. Drain and inspect. Repeat if heavy rust remains. The interior should end up a uniform grey, matte metal, free of loose flakes.
Step 3, Convert and Dry
If your kit uses a phosphoric-acid rust converter, it leaves a thin protective phosphate layer that the liner bonds to well, follow the kit’s rinse instructions exactly, because some kits want a water rinse and others do not. This is where kits differ most, so read the specific product sheet.
Then dry the tank completely. Any trapped moisture ruins the liner bond. Leave it in the sun, use a hair dryer through the filler with the fittings open, or flush with a little acetone to carry off water and evaporate fast. The inside must be bone dry before the liner goes in.
Step 4, Apply the Liner
Mix the liner per its instructions if it is two-part; single-part liners pour straight in. Plug every opening except the filler, pour the measured liner in, and slowly rotate the tank through every orientation, upside down, on each side, standing, so the resin flows over and coats every internal surface evenly. Take several minutes over this and do not rush; missed patches are unprotected steel. Then pour the excess back out through the filler so the coating does not pool thick in the sump and stay tacky.
Step 5, Cure and Reassemble
Leave the tank to cure with the filler open for the full time the liner specifies, usually 24 to 96 hours, in a warm dry place. Do not shortcut this; an under-cured liner stays soft and E20 will attack it. Once fully cured and hard, refit the petcock, sender, and fittings with fresh fuel-resistant seals, reinstall the tank, and fill with fresh E20. Inspect the fuel filter after the first couple of tanks to confirm no new particles are appearing.
Common Mistakes That Ruin a Liner Job
The failures are almost always in preparation, not application. Applying liner over residual oil or rust means it never bonds and peels off in sheets. Trapped moisture does the same. Rushing the cure leaves a soft film that dissolves in ethanol. Pooling excess liner in the sump leaves a permanently tacky patch. And using a liner not rated for ethanol, an older formulation meant for pure petrol, guarantees failure under E20 and E85, so confirm the product explicitly lists ethanol compatibility before buying.
